Just an update on this in case anyone is ever in a similar situation. I called their technical team and sent them some images and dimensions.

What I have seems to be a non standard filter and backing plate size and furthermore isn't secured by tabs like the ones you'll see on their website. In fact they don't know how I have this - They are going to re-foam the filter I have which is great news!!

Good result Mark, my new wheel and quick release boss came today but not happy with the wheel so its going back, good job my cars still away I may have been tempted to just fit it and make do but it waaay too big!

Yeah I thought so too.. impressed! I'd like to make the cut out bigger but a little nervous about hacking away at the bonnet. Any idea of the best way to approach this?

Come in from the blind side - bonnets can be quite vicious so you need the element of surprise on your side. Don't let it see you approaching.

Alternatively, just get some edging trim strip from CBS instead so the air filter opening no longer has a sharp edge and won't cut the air filter.

Nooooooooooooooooooo! You really shouldnt have introduced me to CBS!!! This was supposed to be a cheap toy! Also just realised I booked the family a weekend in Centre Parks last week the same time as Stoneleigh is on! Gutted.....

Fairly straightforward. I just marked the bonnet where it touched the filter, took the filter off and refitted the bonnet then dremeled it out to the marks, replaced the filter and bonnet and marked it again and repeated the process. I thought it might be easier and more rigid to dremel while the bonnet was fitted but that's just me. Obviously taped over the air inlets and covered the engine from fibreglass dust. I also angled the cut edge so that you didn't see the thickness of the fibreglass at the cut edge and so that there were no sharp edges to touch the filter, though I did open up the cutout so there was a little gap all around to allow for a little engine movement. Take your time and it will look great. I also put some enamel blue paint on the cut edge to seal it. Was a bit scary making the original hole but well pleased.

Amazon is your friend... the 4000 with all the bits can often be had for about 1/3 off.

Seems to keeps yo-yoing in price between about 85 and 100 (every couple of weeks). Picked one up at the lower end of that price range on Tuesday but just checked and they seem to have gone back up :( hopefully drop again though...

Just to be different I've used and abused a Machine Mart versionf or the last 5 years at least - cost £20 or so. Still going strong. Have used all sorts of disk etc. without complaint.

I find that the fibre glass is quite soft and just use a metal file by hand, also worth popping some masking tape over it first - allows you to draw a line to work up to and also protects from any minor slips.

Cheap dremel sets are fine and it is best to put masking tape over the area you need to cut as it stops chipping of gel coat
