I have a 1800 Zetec modular build and the thermostat housing has an outlet that isn't used. It has a small rubber bung fitted to block this outlet off. It has failed on me twice now!! Spraying the engine bay in coolant yuk

Anyone else had this problem and found a resolution?

Photo would help identify which connection you are refering to.

Its probably the one on offside of housing that is blanked off with what looks like an end of a walking stick rubber.

That's exactly the bit I mean looks like the end of a walking stick as you say Peter. Both times it has split at the end as though the ally pipe is cutting into the rubber in some way and weakening it!!

Looks like i will have to inspect mine though not sure what you mean about alloy pipe mine is directly on plastic thermostat housing.

Reckon you are right about the end being plastic!

I had exactly the same thing happen to mine within about 12 months of it being on the road.

I replaced it with a short length of the same hose used for the rest of the plumbing and put an appropriate sized bung in the other end. Not had any problems with it for the last four years, although I do regularly check it.

Thanks ADW thought of doing this. Does the short bit of hose flap around a lot with the engine running?

Why not tap it, fit an appropriately sized bolt and thread lock it in? It should be water tight as well as removable, should the need arise. I'm about to do just that to one of the "spare" water feeds on the Cossie...

tap it and plug with appropriate size bolt and sealant as Blatters suggested is the best way.

I've not had any problems with it flapping around, its too short for that!!

If you do try tapping the housing outlet be careful and do it slowly as the plastic seems quite brittle depite being  thick.

 I had exactly the same happen to my newly installed zetec after 200 miles. apparently the rubber bungs supplied from the factory are in fact the ends for walking sticks.

Carpetstu if this is true it will certainly explain a lot!! I think the short hose solution is the one I'll be using. Least risky IMHO and the cheapest as I don't have a suitable tap

Same thing happened to mine about 4 months ago, about 2 months after the housing cracked  :bangshead:

I thought the end cap look like something for a walking stick but put that down to me being a complete numpty when it comes to cars!  :durr:
